Plant Intelligence

Plant intelligence from the team that built your line

Metromotion Controls built and programmed the lines that produce your data. We know which tag is the real count, which state means starved and which means faulted, and why a stop is booked where it is. So the data we deliver matches what the line did, and your team can act on it.

Why an integrator

One team from the PLC to the report

Getting useful information from the factory floor is usually treated as an IT or consulting project. A consultant spends the first weeks learning what each machine does and what each signal means, then hands a design to someone else to build. The information was in the control system all along.

Metromotion Controls has designed, programmed, commissioned and supported food, beverage and dairy lines across Australia since 2012. Plant intelligence is the same work carried one step further: from the PLC logic we wrote to the OEE, reports, records and alerts your people use to run the plant.

  • No discovery phase spent learning your plant when we built it. We start on one line with data that already exists.
  • No tablets and typed reasons where the PLC already knows the state and the fault.
  • Platform-neutral delivery on what the site already runs: Ignition, your SCADA, SQL, Power BI, your ERP and CMMS.
  • Qualitative outcomes only until you have measured your own. We do not quote uplift figures we have not verified on your line.

Every part of the section

  1. 01OEE & Production MonitoringLive OEE, line status and stop reasons read directly from the PLCs, shown to operators, supervisors and managers when each of them needs it.
  2. 02Reliable Plant DataAccurate, contextualised plant data built from the right tags and states, validated against the line during commissioning, so reports and dashboards can be trusted.
  3. 03Production Reports & DashboardsShift, daily and weekly production reports generated from line data and delivered to SCADA screens, Power BI or email, with no typed entries or spreadsheet collation.
  4. 04Quality Data & TraceabilityCheckweigher, metal detector, inline and batch data captured per batch and SKU, joined to lab results and lot genealogy so a trace runs as a query rather than a paper hunt.
  5. 05CIP, CCP & Food Safety RecordsCIP cycle records and CCP temperature and time logs captured automatically from the control system, with pass or fail against the recipe, alarms and signed-off deviations.
  6. 06Production Scheduling from Line DataLive line status, actual rates, stops and CIP fed to the schedule, with adherence and forecast finish times, so schedulers can re-plan during the shift.
  7. 07Maintenance from Plant DataPlant events that raise CMMS work orders, condition alerts that warn before a stop, and runtime and cycle counts that can drive preventive maintenance.
  8. 08Energy & Utilities MonitoringUtility meters on the control network, reported beside production counts by line and shift, with alarms for abnormal use and boiler and refrigeration performance in view.
  9. 09ERP & SAP IntegrationProduction orders and recipes down to the line, and counts, consumption, scrap and batch results back to ERP, on an ISA-95 model with clear transaction rules.
  10. 10MES for Mid-Size Food PlantsA practical MES scope for mid-size food plants: the functions that earn their keep, the ones you can defer, and whether to build on Ignition and SQL or buy an enterprise MES.

Much of this work is built on Ignition. Metromotion Controls has been an Ignition Gold Certified System Integrator since 2017, and also delivers on the SCADA, historian and reporting tools a site already runs.

Frequently Asked Questions

Common questions

What is plant intelligence?

Plant intelligence is useful information taken from the factory floor and put in front of the people who run the plant: OEE and downtime, quality and food safety records, schedules, maintenance and utilities, built from the data the PLCs and SCADA already produce.

How is this different from hiring a data consultant?

A consultant starts by learning what each machine and signal means, then hands a design to someone else to build. Metromotion Controls builds and programs production lines, so on lines we built that knowledge is already in hand, and on other lines we read the PLC code before trusting a signal. The same team delivers the data layer and supports it.

Do we need to buy new software?

Usually not to start. Most first stages run on the PLCs, SCADA and SQL database already on site, with Ignition added where it fits. Reports can go to Power BI, email or the existing SCADA. Larger platforms are added only when the first line proves the data.

Can you work on lines you did not build?

Yes. We start by reading the PLC code and tracing each signal to the logic that sets it. Lines we built start with that knowledge already in hand, which shortens the work.

Where should we start?

With one line and one decision the plant wants to make better, usually downtime and OEE. We prove the data on that line with the people who use it, then extend to quality, CIP, maintenance, scheduling or utilities.

Start with one line and one decision

Tell us which line and which question matters most. An engineer who knows the control system will tell you what data already exists and what a first stage would take.
